Thermoforming Plastic Sheets: A Complete Technical & Sourcing Guide

Mar 20, 2026

What Are Thermoforming Plastic Sheets?

Thermoforming is a manufacturing process in which a flat plastic sheet is heated to a pliable forming temperature, shaped over a mold using vacuum, pressure, or mechanical force, then cooled and trimmed to produce a finished part. The plastic sheets used as feedstock are a critical determinant of the final product's clarity, strength, heat resistance, and recyclability.

Unlike injection-molded or blow-molded components, thermoformed parts can be produced with relatively low tooling costs and fast cycle times, making the process ideal for food packaging, blister packs, automotive interior trims, and electronics enclosures.

Haining Hongkai Technology Co., Ltd.

Founded in 2018 in Jianshan New District, China. Specializing in R&D, production, and global sales of PETABS, and HIPS thermoforming sheets. ISO 9001 & ISO 14001 certified.

Core Material Types Explained

Three polymers dominate the thermoforming sheet market. Understanding their properties is essential for matching material to application.

APET / PET

Amorphous Polyethylene Terephthalate

High optical clarity, food-safe, and excellent barrier to oxygen and moisture. Preferred for food trays, blister packaging, and clamshells. Recyclable under resin code #1.

HIPS / PS

High Impact Polystyrene

Cost-effective rigid sheet with consistent forming behavior. Widely used for refrigerator liners, disposable cups, point-of-sale displays, and protective packaging inserts.

The Thermoforming Process — Step by Step

Understanding the production workflow helps buyers specify the right sheet tolerances and processors select optimal forming parameters.

1

Sheet Extrusion

Polymer pellets are melted in a single- or twin-screw extruder and pushed through a flat die onto a polished chill roll stack. Roll temperature, line speed, and nip pressure control thickness uniformity and surface finish. Haining Hongkai operates two advanced extrusion lines with a combined monthly capacity of 700 tonnes.

2

Conditioning & Quality Inspection

Rolls or cut sheets are conditioned at controlled humidity before inspection. Inline thickness gauges, optical haze meters, and surface defect cameras ensure each reel meets specification.

3

Heating

The sheet is clamped in a frame and transported over infrared or contact heaters until it reaches the material's forming window. Uniform temperature distribution across the sheet prevents thinning and distortion during forming.

4

Forming

The heated sheet is draped over or into a temperature-controlled mold. Vacuum, pressure, or plug-assist force the sheet to conform to mold geometry. Draw ratios above 3:1 may require plug-assist or pressure box to maintain wall thickness uniformity.

5

Cooling & Trimming

Formed parts are held in the mold until sufficiently rigid, then ejected and conveyed to trimming. Steel-rule dies, rotary punches, or robotic waterjet systems remove webbing and produce finished profiles.

6

Downstream Processing & Delivery

Finished parts may receive additional decoration (printing, embossing) or functional coatings before packing. Haining Hongkai supports global delivery across 60+ countries, backed by ISO 9001 quality management and ISO 14001 environmental systems.
